Kenom, I'll help you with the CAD tomorrow if you want. I've got some software that's sooooo easy to use. + it can export in to a format ready to feed in to the CAMM3, or at least I can read it to find dimensions if I were to do it by hand. Let me know if you want a copy, and I'll email it to you. They stopped making the educational version a few years back, and now give it out free. (So don't worry - it's not illegal!)

I've been really busy today, so I won't get chance until tomorrow to draw some out in CAD. Probably Sunday though....

by the way kenom you said that all you do is put in the diode so will the aixiz housing come off from the front to put the diode in or how would it work

I'm sure Kenom can explain this better, but AFAIK there would be no need for an aixiz housing, MAYBE just to canibalise one for the lens, but definatly not to press the diode into. That defeats the whole purpose of having a huge heatsink!

So yes, the diode will press fit into the barrel. Think of it as a HUGE aixiz module with space for a circuit + batteries.

Daniel has got it precisely think of it as an Aixiz housing with a space for circuit and batteries. A BIG housing. (not too big.)

Daniel I'd love to try your software. Right now I have Turbocad professional and can't make heads or toes out of it! I'm gonna go through the tutorial but I'm sure that won't help me much. as far as designing is concerned I just havn't the experience to use the software. I'm outta the house a lot today moving all my stuff to my new apartment. Tell ya what it's not easy strapping a washer dryer to the top of your SUV all by yourself! Shoot just getting it up there is hard!

heck maybe you should try google sketchup, it's probably easier to get a grip on versus a professional CAD program

anyway.  here some initial scetches of just the head assembly.  Nothing special to it.

You press fit teh diode right into the head.  No module, no muss, no fuss.

As you can see there is no module in it so there's no need for thermal grease or anything like that. I havn't figured out how to put indents on teh outside of the head to show that for those interested in fins on the outside. From there it's a matter of adding the barrel and the tailcap. I'll work on those next and add them.

Looking at that picture.. will the barrel come with some sort of lens holder, or be designed to fit a lens with adjustable focus that's easily availble?

I guess the ideal situation would be to supply it with a lens that fits - otherwise a tread that matches the aixiz lens?

the thread is going to match the optics for the aixiz module. so all one needs to do is purchase them in bulk from Aixiz and we've got lenses. Like daedal was saying, make some modifications to the chamber to increase the focal depth of the glass lenses. I'm going to try it 1mm first and see how that works. IF it has too much of a negative impact on teh acrylics' focal length and characteristics we'll shorten the internal chamber a small amount. But yes it's going to be threaded to take an Aixiz lens exactly.

Kenom, the thread on the aixis module isn't a really common one, and I don't know if a tap (thread cutting tool) exists. If it does, then it is likely to be a fine pitch version. I'll try and match it up using a thread gauge. If I produce them, I'll look for any way possible to use the optics, and trying to track down the tap. But if you're company is going to produce them, it's going to raise the price A LOT, as it would require specialist machining for such a small, unusal thread.

If there isn't a tap for it, then the best way will probably be to get an aixis module, unscrew the top part (with the lens) and cut the back part off where the diode used to sit (so you have a lens in a threaded ring) then drill a hole in the barrel and press it in.

I'll keep looking for the the best way though...

Well... a lathe (which is what I assumed will be used to make these) should be able to replicate any thread... especially if it's a computer-controlled one :-?

Or am I so far off here?

Yes, you are right, lathes can cut threads, and cut them very well.

However, 'tooling up' for these and getting the feeds/speeds spot on won't be easy due to the size of the thread, also it's on the inside of a (relativly) small diameter which doesn't help. If you had a bigger thread, not a problem, but I don't know if I have the tools that will cut such a small thread. I'd have to look into buying some.

BUT, even if all the tools were available and it was to be cut into 60-100 of them, then you have the problem of what I was saying before about the cost of machining. 10-15 mins for such a thread, multiplyed up = a lot of money on machining time!!!

The best (and cheapest) desgin would be to make some custom 'jigs' that are fixed in place to whatever machine is needed for the task. This enables you to machine each part without measuring the cut/location for each piece, as everything is pre set. Then setup a mini production line, and split the task into several different parts. And by have a jig for each (for speed) then do 100 of task 1, then move onto 100x of task 2. This way you can speed up production sooooo much.

Just a thought guys, On my blue ray build I did what Dan has suggested and pressed the front end of the Aixiz into the heatsink.
It would be easier to attach the Capacitor and diode to the LD once it is pressed into the Aixiz part then press the assembly into the Aluminium heatsink. My feeling is that if the LD went straight into the aluminium access for soldering may be a bit limited due to the reccess.

I would point out that the Aixiz modules are tapered and would need to be machined parrallel on the outside and the external thread needs turning off for good thermal contact with the heatsink.

So Rog, would you reccomend having the LD inside the Aixiz housing top bit, which is press fitted into the Aluminium, or would you have the LD press fitted into the Aluminium housing/heatsink, and then place the top part (with the bottom screw thread and LD lip removed) press fitted in for JUST the lens?

I'll post some pics when I get back later....

Hi Dan, If you do it as per the picture you don't need to thread anything you don't need to turn the tight tolerance for pushing in the LD and final assembly would be easier as soldering can be done before pressing into the heatsink...
Making the heatsink is slightly easier to machine as the only accurate diameters can be done from one side as the 2 large diameter reccesses are non critical.

I didn't mean threading anything, sorry, mustn't have made that clear. I was talking about removing the thread from the aixis top section and pressing that into the heatsink. I think we both mean the same thing though.... It's just I can't explain it!
