Thanks! Since this one ended up taking longer than I had thought it would, I will likely be able to make one of these per week max until the run is finished. Of course with Christmas coming, I may have some more free time, and will hopefully get some more finished. The end cap now threads on. The threading is not the prettiest though because the way these are made, I can not test the threads to make sure they are good until it is too late to fix them otherwise. They are a bit loose, but once the head is screwed on the whole way, it is plenty tight, and you'll likely never look at them again.
 
Looking good! I really like the fins, more surface area to cool. Is the optics cover of that one screwed on or press fit?

These are cool and all, but at this point why dont you just make the entire host? Huge bare heatsink sticking out of a black flashlight looks a bit ridiculous. I think you would have more sales if you made it all one nice piece.

Maybe Im just too OCD.

I am trying to keep the price down, and using a 2D maglite body accomplishes that nicely, and offers a quality side switch, instead of a tailswitch. If you want, you can get other colors other that black, and I can also strip the body, and polish that up as well, and then it will match better.

As much as I don't like doing it, all the covers are going to be screwed on. This one included.
 
I think it looks better that way actually, but the beauty is in the eye of the beholder ;)

I like the smooth forward clicky on the Maglite as well, it can be used as a momentary and On/off That would be harder to implement in a custom host. It also allows for a key switch to be added on the end (Which is a good idea for this power)

I've been looking into key switches, but have yet to find one that is suitable for the current, and not a pain to install... If anyone knows of any at a reasonable price, please let me know.

That's a good point about the current, I didn't think of that. Tri 445nm's would draw ~35W.
 
Maybe 9W+ with tri 9mm diode setups?
