The only thing that's going to limit your ability to make a 5W beast is your not going to be able to draw 5A or more from 2 18650 batteries. so it will only really be available from the block.

Actually, Kenom, I have to disagree with you on that one.

I too was underestimating the discharge capabilities of these cells, thinking they discharge at around a maximum of 2C (2xcapacity, so 2400mah at around 5amps), until I read this thread, http://www.candlepowerforums.com/vb/showthread.php?p=2609947#post2609947, on CPF. These 18650's are tough batts capable of insane discharge rates, so drawing 5A+ is not as far fetched as one might think. Our flashlight counterparts push these cells way beyond what we push them, granted they use batter cells than DX offers, and they seem to be doing alright. I am not a regular on CPF nor have a I read through it in any detail, but it seems based on my small amount of time on their forum that we have some serious possibilities with these batts, in terms of high amp draw.

Interested in beast. Depending on final price etc.
 
Hmm. Interesting. Well, I certainly would like to see that happen. Although given the price of 5W diodes right now, I don't see many people getting involved in that high a power but it sure would be sweet!!

Yeah, I agree that 5w c-mounts come with hefty price tags, but it is quite nice knowing that batteries will not be a factor determining max power of that laser but more so the wallet :P, a driver can always be designed/redesigned, while manufacturing new batteries isn't exactly a DIY operation. The fact that there is a possibility of 5w portable lasers :) is plenty cool in itself.

Ok, I sat with the manufacturer today for 3 hours going over designs. That being said we've come into some issues. primarily with the PPR (Personal Pocket Rocket)

My hope was to stick with something the size of a leadlight in diameter large enough to accomodate a AA lithium battery. In order to actually turn the threads a thickness of aluminum is needed on the barrel itself. So that brings my diameter to rougly 18.5mm (a leadlight is 13mm) Not exactly what I would call skinny. The length itself is pretty short at around 80mm. Since this is not exactly what I had invisioned, I've decided to hold off on that and come back here and ask what you all think. Is this desireable? or should I just reproduce a leadlight barrel with a Kryton head that will screw into the head with either 1AAA or 2AAA. 1AAA will work as the flex drive drops out at 2.5v so the load would be pretty negligble. Until then the PPR won't be an option.

Issue #2. Block style heatsinks are costly to make. Mostly because they are more done in a mill than a lathe. A lathe can turn products out much faster and cheaper. As such, we've changed the design of the block to a cylinder with a flat base for mounting on a TEC if necessary. The design is still essentially the same. Radial fins increase heatflow as horizontal fins have a tendency to trap air. The base will be 30mm for mounting onto a TEC and the rest will total 2" in length and 1" wide x 1" tall.

I would like to see an AA that fits a protected lithium cell, as you originally intended... unless we can find (or make?) protected AAA's.

If you do AAA, perhaps leave a bit of extra space for protected cells, in case they become available.

If Kenom goes with AAA size, does anybody have thoughts on the wisdom or do-ability of making protection circuit boards, and attaching them securely?
