To polish the ali I start off with fine wire wool to get out the major scratches then use a 6" buffing mop, coated with fine ploish wax, in the lathe. It gets very hot and my hands get very black but the result is worthwhile. I still need to polish the end caps but will do that when all the machining is finished.

What is the exact color/power ratio to make 5mW of white light? In the RGB spectrum.

In my experience 5mw of white would be difficult by this method due to the fact that the green is so easily seen compared to blu ray.

This one is:-
5mw green, (about as low as you can easily get)
The blu ray is Rkcstr driven @95 ma
The red is LM317 driven, with a 10ohm resistor to limit the top end. I have no idea what it is running at, I just adjusted it until the white looked right.

would the 16x sony burner red diode work or is it way overkill? That was the only single red diode I found on that page.

Would you be willing to make some of the brass adapters and sell them?
Also, which parts did you swap from the dead 5mW green laser, just the front piece, and would it be possible to put the front piece from the sandstone11 green onto the dx green. I don't have a dead one and it would be a shame to not be able to use it because it doesn't have a lens (I assume the lens is in the front piece).

Lastly, which order did you align the lasers? since all 3 need to be oriented the right way (R,B for polarization, G for colinearity), I wasn't sure where I should start. Also, with the first one I do, how will I be able to tell it is right? or will I have to do 2 at the same time?

If by RGB you mean 660-532-405 the ratio is theoretically 3.9:1:4.2

That is the one I used, It is useful to have plenty of power available as the red is always the weak point when mixing colours

I found that the aixiz bezels were a bit variable so to ensure that everything was lined up I turned each adaptor to the bezel It would attach too. It would be a possibility to do ready assembled/soldered ones but I don't have spare bezels.

The piece used from the DX is the back piece, where the the IR LD used to be...circled in red on the drawing. It may be worth asking for dead DX's in BUY/sell/trade as this is by far the most convenient and compact way of doing the job.

I clamped the sled part gently in a vice to keep it aligned through the house, pointing at my front door. I then ensured that I could get all three modules to point to the same place without having to excert any pressure on the modules. I then glued them one at a time with araldite in this order
Green
Blu ray
Red
This was over 3 days as I used standard araldite, not the rapid one

This is the coolest thing I have ever seen...but what rog made out of a PS3 sled a couple of modules and his extreme metal working skills is just amazing. (period!)
 
Like so many others, I cannot begin to express my amazment!, those are some fine machining-skillz by anyones standards. Nice Job +1.
Now I suppose there wil not be any PS3 sleds available :-/ .

S*ds law, I have parts from at least a dozen PS3 sleds and none of them have enough parts in place to even consider making another optics assembly >:(

How did you get the blu ray to be focused while the outer ring is all the way down (did you end up putting the outer ring all the way down, then moving the lens inside it)?
The green is at 5mW, or whatever predefined power, the red you adjusted until the white looked right, what power is the blue getting?

1)  Hold off on this one, I am looking to do another build as soon as it is warm enough to be in the workshop, I am looking to make a number of Aixiz adaptors, this will not help with mounting the green module though.

2) It was a case of winding the lens in until I reached focus, if there was a gap between the module and the bezel I took the lens out again and wound the bezel further down the lens nut. Repeat process until the focus point coincides with the bezel being tight against the module.

3) "The green is at 5mW, or whatever predefined power" correct, so this becomes the setting point, I limited the blu ray to 110ma max... I adjusted it below that (ma unknown but I think around 95ma) to what looked right.
The red was the same I set a max with a fixed resistor then adjusted it until I got a good white.

This is just the best! The beamshots with fog and the difraction grating ...WOW.... the white beam in the middle, then all the different coloured beams going in all directions....simply stunning! :o Let's see if I can give you another +1...
