Yep Aixiz style brass modules from many suppliers have huge swings. I have seen as small as 11.80mm and as large as 12.10mm. That is a huge swing. That lack of consistency was my main priority when having my copper modules made and they are all 11.96mm +/- 0.005mm. There is still an issue with press fit heatsinks if they are too small and why I first pushed though and back out an empty module in that tutorial. The copper is easily warped and I wanted to make sure the threading still accepted the lens barrel before pressing it with the diode.

This is one issue that I didn't have when building my MS-SSW.

Actually the easiest part of the entire build was pressing the module in.

As DTR said, sometimes there may be slight variations in the diameter of the press-fit design. Just try pressing it in first with not much force, you may find that it presses in easily the first time like mine did, or you may need to sand the inside down a bit.

Agreed ^^^^ I had the same good experience as Will, my module from DTR fit perfectly in my "MS-SSW stubby" host.

Also, as previously stated, if it won't go in with some gentle force....stop!
I know this can be hard to do when all your parts have arrived, and you just want to finish up and get lasing!

IMO - Using the best tools available is essential. 12mm drills/reamers are available, but, a15/32" drill is real close also; it's only .004"(.1mm) smaller than 12mm.
Sandpaper wrapped around a wooden dowel, or steel rod works well; a file used with care will work also, but you can easily make the hole too large, out of round,
or at an angle, thus reducing the modules contact area, alignment of the beam, and generally screwing up a nice host/finished laser.

I realize that some of these options may cost some money, but it's minimal when you consider the cost of what you have already invested in your diode/module/driver assy., plus your custom host.

Slow and steady, while repeatedly checking for proper fit is the way to go.

Here's a related Q:
I have a couple drill bits that are too large in diameter to fit in any of my hand drills. Does there exist any sort of adapter to allow use of wider diameter drill bits in drills that won't otherwise accommodate them?

Yes, you could do a couple of different things, depending on how much you want to spend.
You could put a drill chuck on your drill that opens to 1/2" (costliest), or if you know somebody with lathe access, you can simply turn down the ends of the drill bits to 3/8" .
Many drill bits can be purchased with a reduced shank diameter just for this purpose.

Edit: I just noticed you're in canada, but the same thing applies, even if the sizes are measured in metric.

The Current batch (Run #3) has a precision machined 11.92mm press-fit.
All known problems with the MS-SSW host from the Runs #1 and #2 had been taken care of ,
Considering the previous versions that had 11.85mm press-fit , with no issues reported , this shouldnt be any different. Im pretty sure it's the modules. A better practice is to measure the modules with caliper and use the one that is closest to DTR standards i.e: 11.95mm.

Can I clarify one point? When people keep calling this a "press fit" heatsink, they really just mean that it takes a 12mm module, but does not use a set screw, right?

I'm used to press-fit implying no module, but just a direct fit of the diode, with threading for a lens in the heatsink itself.

I can understand the confusion, the one you are referring to is now called a "diode pocket" host. Which despite of it's advantages has been traded off with the convenience if using pre-wired DTR's modules.

I never liked (diode pocket) designs, I'm glad to see them go.

DTR modules are new to me also. How do the measurements differ from typical 12mm modules?

As DTR mentioned earlier his modules are precision made 11.96mm +/-0.005 while others i.e: aixiz, generic ni-plated brass modules can vary from supplier-supplier or sometimes several different variants ranging from 11.77-12.10mm is what I have seen, Which I stopped purchaing aswell for the same reason.

I sacrifice the consumer compliance for press-fit they can hate me for making it that way, It's just something people realize seconds after they turn their laser on for the first time.

They are pretty much the same but a little more consistent as DTR mentioned above. Also his are copper, where as most AixiZ modules are Aluminum.

EDIT: nvm they are nickel plated brass as Sinner said. No wonder they feel so much different than the metal making up most of my hosts. And much more dense as well

I got to thinking about it and decided to order the two sleeves you sent me the link for. I also ordered 2, 26650 batteries so I can use either those or the 18650s. So. I guess you can just send my Envy out as soon as possible. By the way, does the clicky at the bottom of the SSW-II still come off? Mine is stuck, but I don't know if you changed that in the new run. If so, just let me know before I continue to try to take it off. Thanks!
