I agree that bigger is better as far as heatsinking but IMHO the body not getting hot isn't enough to guarantee everything's OK. It could be just that heat isn't getting out of the diode fast enough, or isn't spreading along the heatsink fast enough. Copper helps with that.

Edit: as a heads up, I'd go with this if I were in the market for a laser with the new blue diode. But I'm going to wait till it's found in a projector and drops in price :)

How feasible would it be to build one of these with an inbuilt beam expander (instead of the focus knob) to fatten the beam out to something more in line with size of the host?

That's something I'd quite like to see done eventually as a nice fat beam on a host this size would imo be a killer combination. Burning didn't interest me past the first few weeks of owning my 1.6W Skylasers 445 (but it's cool to see lasers burn nonetheless) and since a laser of this intensity would be near impossible to use inside the house, an expanded beam would make it safer as well as cool to look at.

@atomicrix. I just meant if you didn't feel warmth, a larger heatsink may not help. I agree that the internal temp especially the driver can still be too high :)

Thanks for the suggestions. The V60C looked enticing but it's a single emitter so I don't think it will pump out enough voltage and the M40A doesn't accept 14500's. :undecided:

Are you using the stock driver?

If so, are you sure it's a constant current, not constant voltage, driver?
 
rhd, yes the TN30's stock driver is a true constant current driver. I've tested it from a dead short to the 10.5V with LED's in series and they all maintain the constant current of 3.5A stock. I modified the driver to output 2.40A, and that also holds its current whether there is a dead short or connected to a test load or a 9mm LD. The ripples and spikes were also checked by a scope and the output was very clean.

The list has been lowered to 5 units. I will be making 10 though, but hopefully this will shorten the waiting period.
