I finally removed the pcb and soldered in my diode to the driver, but the dot is exceptionally large. It begins at a 1x5mm line and it diverges into a quarter sized dot at around 5 feet. Any way I can make the dot smaller?
 





You probably have the lens screwed in too far. For close focus -- back the lens out .

Does it have the silver "focus ring" attached? Sometimes the lens needs to be screwed in farther than the focus ring will allow. My "Pocket Rocket" is like that. Try removing the ring so you can screw the lens in farther.

Hemlock Mike is right.

I thought that at first, too.. just unscrew it a bit and it should start turning smaller.

I assumed that you had started with a larger dot and were screwing in the focus ring making it smaller already until you couldn't get it any smaller. Did the large dot begin at the size it is now? If you screw it "out" does it get larger or smaller?

Take off the focus ring. It might be tight, but it is NOT glued on.

Not being able to focus with the lens all the way in(focus ring attached) is usually because the diode isn't pressed all the way in. Sometimes not, but usually:)
 
I can get it focused, but I can't seem to focus it down to infinity, because after I get so far, the dot looks like a blur to me. How can I focus it down to infinity?

Now you've confused me. To "focus to infinity" means to have the dot the smallest possible as far away from you as possible. When focused to infinity, the laser would NOT be focused well up close. How close to you can you get it to focus?

The dot is reasonable up close, but I can't tell how big it is far away because it looks like a blur.

Then you are probably fine. 405nm is very close to the edge of our eye's ability to see it so it is hard to focus on. The only way to focus your dot a long way away from you is to either have someone down there to tell you when it is focused or to set up several mirrors so that the beam bounces back and forth many times and then focusing it yourself. If it "looks" pretty small to you far away, you are fine. If you can focus it up close, you are fine. Relax and enjoy the coolest laser color available right now 8-)

The way I do an "infinity focus" is to look at the "blur" from say 50 feet away, and adjust so that the bits within the blur are sharp.
