I still say use a stiff toothbrush to clean the teflon out of the threads. I'd keep using teflon tape but as DTR states, just keep it away from the diode.

Try a combination of springs, one between the lens and diode and one around the O.D. of the lens assembly like this:

Just wanted to show a plot of my 532nm Optotronics 150mW pen output. It performs very well thank you! Notice after 14 seconds it stays above 160mW until the 61 second mark where I turned it off. Peak power was 188mW. That is with bulk Energizers.
