Not sure how the sizing works with DTR's driver, but the general idea is to solder the driver lead(s) onto a pad that the switch is connected to. Look at the build threads for more details. I know I've seen layouts several times in the past.

Make sure you check with Paul before you get the 505nm diode so you can be sure you get one of the lower wavelength ones! Maybe the cheaper 473 or 480 diodes will be back by the time you're ready to replace this one.

Yep. Both are acceptable everywhere except for NM and adjacent parts of the southwest. People take it too seriously, but whatever it takes to produce good food I guess.

The switch board is mostly useless, so I've cut it before. You really just need the switch and its contacts as well as the rear contacts, so some space can be saved by cutting what you don't use.

Maybe. It's possible your driver had something going on where it was overpowering the diode, and it may have just gone back...
Most people that use the Laser66 hosts buy the switch PCB and solder a connection between the switch PCB and driver. Look at some of the Laser66 build guides on the forum.
You'd have to press them for most pens, so it should be very snug. Might want to ask other members how they press them though. Only time I did it, I had to use a vice.
Yeah. Not ideal with AAAs at the higher power end, but it'd work as long as you have the boost driver.
I'd go with the Laser66 host though since it's got marginally better thermal properties and looks nicer. Paul has said they run hot a few times already.

That's the truth. 520nm has been a godsend for cold astronomy nights compared to 532nm. This weekend was probably the last reasonable time for me to use DPSS, so only direct diodes will be in the scope case now. Probably just need something lower power.
No. Not likely for 520 as that driver likely isn't made for that high of an output voltage. You'd absolutely need a boost driver to use AAA alkalines since 520 requires over 5V and the 3 provided wouldn't cut it.
Either way, 10440s are better not only with higher voltage but better performance...
The SS part of the DPSS laser shouldn't like being cool, and it's the major power bottleneck. Only possible way the SS crystals would benefit is if thermal expansion is causing an issue which isn't hugely likely in this case.
The diode and electronics however should. If they're causing power...

I usually go to the yellows and greens as well, but I usually ignore the signature. I don't really like having the collection lists in there which is why I suggested the Collections section.
