Did you consider thermal epoxy instead of the JB weld? Hopefully you're still getting good heat transfer to the box. I live in Frederick but I did work in Gaithersburg for 5 years or so :yh:

I have read where people have done this many times. Some people use a NiMh charger to get just enough voltage in them for the Li-ion charger to see them. I would think the PSU would be perfect because you could match the output of the original charger. You could open the the pack and check...

I would guess that for a 10 minute duty cycle you would need quite a large heat sink. MrCrouse, Eudamonium, or jayrob are some of the members here who could make a custom heatsink for you.
