You cant see the beam with glasses on, since their job is to block that wavelength, with my eagles I can see the dot, but it appears yellow not blue. I use my goggles at all times with my 1W 445 unless Im looking at the beam or if If I know the surface Im pointing it at is a dark matte surface.

Have you tried bypassing the tailcap switch with a bit of wire? if its not that it could be your batteries. You might have damaged the diode if you didn't short the driver before putting it together :(... hopefully its not a damaged diode.

Are you in a particularly hot or cold climate? a 532's output can vary greatly based on temperature, have you dropped it at all? The crystals inside a dpss module can be knocked out of alignment in an impact. Only other explanation I can think of is bad batteries or bad battery contacts.
