My PL450 also tested higher than I was expecting(edit, the 180mw posted in sig is with 3 element lens with a G2 it tests 220-230mw), I think the diode are just under rated or DTR got a really good batch. EDIT #2, my PL450B is set to 200ma FYI, highest test was 226mw with authentic G2 lens.

You are going to want the most powerful single mode diode to get the most concentrated power dot, for fastest burning. That would currently be a BDR-209 405nm blue ray diode AFAIK.

I don't see any reason why that isn't possible, but can also see the small size of the lens making it very difficult to do by hand. Probably possible with a machine though.

Good point, people grind there own telescope lens all the time so I don't see why this isn't possible for a laser lens.

I also vote for batteries being the issue.

Use a laser that takes lithium batteries(CR123A, or lithium AA/AAA) and you should be good down to -20 or so.
