We machine copper on a fairly regular basis. You don't need to soften it. If your tools are gumming up then your feeds/speeds are wrong for the tool your using.

You can use a self tapping screw and tap the hole. Once you get done with that grind the end off and cut the other end to size. On one of the flats just cut a groove for a flathead to fit in and your done.

May not need to aneal, but it sure makes machining more forgiving. O.K. It's optional. But, Now I have a problem... We started off talking about making a set screw. 12mm is a pretty hefty set screw. I think we need to clarify steps and purposes. Boring the hole to recieve the module is one issue. The set screw in yet another. Are we making a heatsink from a billet, or modifying one, or what??
I'm going back to sleep now. Y'all have fun.

The idea was to take 7/8" copper rod stock and make a fairly straight-forward heatsink. It started out just making a larger hole and then putting in a set-screw, but I see now that using a 15/32" drill bit *and* using a set screw would be a good idea.

Now, can self-tapping screws really cut the copper? Anyway, I am going to Sears! Wish me luck.

Haha. If only =p The effort required to make it without a lathe probably isn't worth it. I may make about another five or so and see if anyone is interested in buying them (I have the copper rod stock already and I like the Cree Aurora host anyway, so if no one buys 'em, I will just use 'em later).

By the way, Shhh... I just watched that dancing cactus for like ten minutes.
