Why not grind the end of the KTP itself into a curve?

I dont think that would work :p

Plus, with that kind of power the KTP probably couldn't take all the 1064nm power. Normally it goes through, obviously, and since it's transparent to the 1064 it's not stressing it too badly, the OC and HR mirrors take most of the stress.

You could make a whole bunch (assuming it is a high quality crystal), but you are going to need a very complicated cavity design.

Start researching z-fold cavities and how they work. You could also pump the vanadate on both ends and make a ring cavity.

If you use a simple linear cavity you still can get green, but your efficiency and overall output would be far better with a longer cavity
