The Devils Brother. Tri "3x" Red Phlatlight LEDs in a Maglite Build" 9A

Today I Finally completed this Build.:drool:

This Build has been in my head for probebly over 6 months now. Most of that time was thinking of a the setup and waiting to get my lathe. I wanted to build this all myself to make it more personal.

I decided to put it in a Black Maglite. Yes thats right 3x Phlatlight LED in a Maglite. :eg:
I Dint want to go for the smallest size Maglite so i went with a 4D even though i could have fit this in a 3D. It just makes it all that beefy.
Iam running the 3x Phlatlight LEDs in Series so iam Using 3x Lifepo4 A123 cells. "18650" which gives me a steady ~10A. However iam still playing around to find a better combination as this is too much voltage. Its adding alot of extra heat that is Unneeded. I picked up some 26650 Lifepo4 A123 cells and Using 2 instead of 3 cells i get ~7.5A Steady. So Iam currently waiting on my 32600 cells to come in that are D Size Cells and my hopes are this will give me the 9-10A at that lower voltage.:drool:
Using the 3x A123 18650 would give me ~15 seconds bursts Then it would Pop a wire of one of the LED in series.:shhh: I dont Like that.
Using 2x A123 26650 straight off the charger would give me right under 8A and 1 minute on 2 minute off cycles. Thats more Like it.:san: So Iam excited to see what the 32600 will do.:wave: They have More Mah and can push more currant. So I think its going to work.
The Maglite switch is Awesome. Taking the Amps Just Fine. No melting or anything. I have read that they can take or have been tested to 15A. So It is just fine stock. But i did add a few Modifications to it.:eg:

I first Designed the Heatsinks.
This is how the assembly of the heatsinks will be.
The Front.
The Body.
How it will screw together.
I took the 3 Phlatlights now that i know the exact size i need to cut them.
Then had to cut them down to Size in order to fit.
Once I cut them down i was able to attach them to the top half Heatsink.
I used this stuff. Its thermal tape that is sticky on both sides and Insulted. Since I ws RUnning them in series I had to do this. I did not want to take the risk of any shorts with the Thermal adhesive. This tape works Great.
After connecting them to the heatsink with the thermal insulting tape i ran the wires threw the back.
I Numbered the Led spots so everything lines up and then if you look there is a screw that goes threw the center of my heatsink into the tri reflector.
Screw it together and you have this.
Now with this reflector i had to deepen the head of the Maglite which was not a Problem.
Here is how it goes together.

The Head is now done.
Back Side.
I then went to mod the switch a little. But its not necessary.
I Popped the Main Switch Out.
So I can Put a little Solder here.
Also Here.
After Doing the Switch I pushed it back into the body and Wired it up like so.
This picture did not come out so good but there is 2 tabs there that I soldered the +/- of the led head to. So that part is now complete. I dont screw it in yet.
Here are the Cells that Iam using. Since they are 18650 i had to make spacer.
Made out of PVC and adds weight to the flashlight to make it an Even balance since now the head is much heavier then before.
I made a Nipple to make contact with the + tab in the host.

I made that design to fit the spring Nice.

Now that thats finished i screw the head together.
Put the switch cap on.
Push in the Batteries.
Press the On Button and Bammmmm. This thing is Bright. :drool:
