Is the goal to ultimately have a 3" aperture? If so, here is how I would do it....

I would use 4-6mm collimator lenses(g2 is fine). I would "stack" the beams like so ----. Not knife, as that would look like this llll. (it really the same thing, just with the diode turned 90deg). Next I would hit a 6-8X cylindrical BE. This will give a square-ish beam with already good divergence in both axis. Next run this into your regular (spherical) BE. This way you can fill the whole 3" output lens if you want. The "gaps" will not be greatly exaggerated because the "stacked" beams will not have to converge much due to their starting low divergence.

This set-up has the advantage of the least amount of optics and the most symmetrical beam.

Disadvantages: the tolerance before the cylindrical BE needs to be fairly good. This includes the individual elevation of each diode and the distance to the first BE. Also, the diode rotation is important.

Thanks again, the only reason I want to fill the 3 inch aperture is to reduce divergence, fat beams are fine to me when they can go so much further without spreading so much. I will have to think about this for awhile to see what I can do with the available optics! The other way of doing it CDBEAM has a CAD drawing of will require a different host, but I can do that too. Maybe I will end up with two of these.

Well....Tuned Cavity makes some beautiful work !! That is a fact !!!

I did a side view. I have given this considerable thought...and I just cannot
shrink this down further....and keep all the four (4) optical trains...side by side.

One could rotate the entire four pac...90 degree...stand it up...on end...so...it has a height of about 4"....and is about 1" wide !!
Then....the beam C/L could be position on the host centre axis.

Dunno ??? Might look...Odd !! Then again...6W of Emerald Green...blazing a photonic trail....

As you said...it is likely...he host will need to be designed around the four pac geometry.....and this concept may demand a non-round approach !!! I am afraid that is the case....until a 6W LD @ 520nm pops up !!! hahaha

I'll be pushing this idea around between the left and right hemisphere's for awhile, If anyone of you can help me think outside of the box on this project to be able to fit a lot of diodes into this host please chime in. I like the idea of individually correcting the beams, but maybe I can put these diodes in the host without correction and be just as happy with it. I'm trying to find a way to put up to eight of these 520nm diodes in it using two of these lasertack.com knife edges, one at a little higher level than the other so the stack up like this:

Although, I'm confused regarding fast and slow axis, I thought the long side of the rectangle was the fast axis, but I've read elsewhere the output may look like that into and through the lens, but at a far distance the beam spreads 90 degrees from the "I" to make the output a bar on its side instead, as this ---- (imagine without spaces). If so, then the long axis is really the slow axis. I've had two other members try to help me with this but I still find myself questioning which is which because when I use my 7475T outside at night, I just don't see the beam spreading that way.

Would either of these methods make beam expansion after stacking or knife edging them together so terrible? That 11 watt blue laser seems to have done so and although imperfect and with a lot of splash, it doesn't look too bad to me. I'm after low divergence as much as I am wanting high power.

I'm thinking there is a way to make the knife edge mounting plate itself a segmented generally round form like a wax honey cell through the use of mirrors to somehow bring the beams closely parallel at an output, maybe... Might be better to mount the diode and mirrors on a Gatling gun kind of form without knife edging them together, just placing individual expander tubes as close together as possible. IDK, maybe that won't be as nice, the divergence of each stream won't be as low, or will it? Look at the output of a FAP800 IR array, the individual fiber outputs are arranged in a kind of Gatling gun array, except packed into a solid bundle:



Although the output of a FAP/Fiber Array Package doesn't use a knife edge and the divergence is high, you can see when the beam spreads how the individual diode outputs look like strings. A knife edged output will do this same thing over a long distance, even if expanded to reduce divergence. Thought this visual to be interesting to share because the result of using closely coupled fibers is similar to the product of knife edging, but the individual beams are coupled far closer together through another method.

OK...See attached pic !! Complicated...but may work ???

We break the four units....down to two...and position them side by side.

SOoo...each set of two units is mounted to a T shape Aluminum bracket.

The correction optics and knife edging stays the same as before.

The output of two corrected and combined beams is then pointing down....toward the bottom of the bracket.

It is not shown on the concept drawing...but...the side by side units will not be even...One set would be shifted forward.

This would be done so that one set could have an additional bounce mirror ( not shown)....to redirect those two beams forward.

SOooo...the two beams on the left hit a bounce mirror...and turn right....headed toward the PBS...and first passing thur a small wave plate to rotate the field.

The two beams on the left...after being redirected forward would enter the PBS from behind.

SOooo...both sets of two beams...enter the PBS....and are combined...and exit forward.

This is good from the aspect that we have higher beam density by using the PBS.

The combined length would be about 120mm long.

I am not sure this would work....as I have not given it a sufficient amount of thought....but...for now...I cannot see why it will not work.

( This means...as of yet...I have not had that " AH SH(T " moment )

OMG...My head hurts !!! See u now the attached render....End view and Plan view. The side view will be another day !!!!!

I remain confident this set-up will work !

What a nightmare to draw....likely even worse for you to figure out !!! hahahahaha

Seeing the design drawn increases confidence that it might work !
I still have not spotted a design flaw....not yet.

But...then...this is just V1....along about V12....things become apparent !!

OH...overall width has increased from 55mm to 61mm...oh well...the real proof will come when I try to build it !!!

Much appreciate! That looks like it is so narrow, I can offset it to one side to have the beam go out the center of my 2.7 inch wide plate inside my host. That way, I could expand the beam further.

Well ...yes...we folded it in half...and added height....so....made it almost a square !!

See the new drawing with some additional labels !

OK...... First...we have two banks...the Left and the Right. Each bank has two (2) LD units...one unit up and one unit down. The beams for each up and down unit start from the LD at the N side...and travels thru the G2 collimation lens...then traveling toward the S side...passing thru the Cylindrical optics for correction.

Once corrected, the beams then continue on to hit the knife edge mirrors. The knife edge mirrors stack/position the two (2) beams...side by side ...and at the same time...turn the two (2) beams 90 deg. At this point...both beams are head downward toward the base of the T-Bracket. This sequence is the exact same for each bank.

Now...let's take each individual bank.

The Left bank stacked beams are now headed down toward the bounce mirror #1. This mirror then steers both beams at a 90 deg turn...headed to the right or E side. The beams pass thru a small wave plate and then thru a hole in the T-Bracket...and toward the PBS Cube.

The Right bank stacked beams are now headed down toward the bounce mirror #2. This mirror then steers both beams at a 90 deg turn...headed forward...toward the S side... and toward the PBS cube.

SO...now we have both sets of beams...headed toward the PBS cube.

The Right bank set... entering the PBS cube from the back....and passing thru...and now headed toward the S side.

The Left bank set...entering the PBS from the side...taking a 90 deg bounce...and combining with the beams from the Right bank....and now also headed to the S side.

All four (4) beams are now headed toward the S side...leaving the PBS cube....All combined !!

Aren't optics wonderful !!! Yikes...I need several beers !!!
...and after you have read the above...blah, blah....so will you !!!

Note: While watching Michigan State get stomped...cleaned up the drawing...back to 55mm

Well...we are now up to version V7 ! FTWGARA

I have made no modifications to the beam path's.

Just moved the Bounce mirror mounts and PBS mount ... so that they are now attached to the T-Bracket base. Also relocated the Wave plate to below the right bank.

After moving things around...in the virtual CAD world...I am fairly certain this design will work.

IMHO I think easier, cheaper, and smaller:

Knife edge 2 and stack over another 2 + PBS + another set
+prism correction + b.e. (8 diodes)

yes, we have gaps increased due magnificaction but beams overlap soon thus reducing-eliminating gaps due beam divergence.

This is how several multimode octo prof modules are done
