I thought about incorporating one, however the laser is already a good 12 inches long, so adding a beam expander would ruin the aesthetic of the hilt IMO.

But you can cheat a bit ;)

Instead of adding beam expander, you can take out collimation lens and use normal lens with for example 10 - 20mm focal length. Then total length will not be changed. And beam diameter will be correspondingly bigger. You can try it easily without changing the build.

When I have money again I definitely plan on making more :) Just broke as hell right now.

Why don't you try taking up a collection, or ask people for an advance?
I'm very new to the forums, but after looking at these two builds and reading your all's comments, I'd be willing to chip in a bit...

I've scoured the internets trying to find lightsaberish looking hosts and you have nailed it. I have next to no experience in the laser world yet, but when I daydream about what a really cool laser would look like, I usually envision something along the lines of what you have (already) created.

I'm sure I'm stating the obvious, but I hope you never give up making those beautiful pieces of art.

Another member machined it. Ask him he could probably make another one

Steps:

1. Go onto "customsabershop" and pick out the pieces you want it themed on.
2. Buy the pieces.
3. Measure the pieces' dimensions when they arrive and construct a design of what you want the final product to look like, with dimensions of the filler pieces.
4. Send designs to Ehgemus and have him tell you if it is possible.
5. If possible, have him make them and ship to you.
6. Use the pieces to construct a laser.

Now that is a stunning piece of art. Can't believe just how great that looks regardless of it being a working laser. IT looks like it would feel nice and hefty in the hand so you would "feel" the power just awaiting release. It's the kind of thing a collector would pay top $ for. +REP to those involved.
Would say that a thick beam would really add to this build IF it can be done without changing the look.

I wanted to add a Beam Expander to the assembly but it would have made it much longer and taken away from the aesthetics I was going for. If there are any good boost drivers capable of this amp draw, you could use one battery instead of two, shift the laser diode down to where the second battery would have been, and add a decent beam expander in front without changing design too much.
